Aluminum Back & Returns: The back of the letter is typically precision-cut from an aluminum sheet using a CNC router or laser. The "returns" (sides) are made from aluminum strips, usually 3 to 6 inches wide, which are bent to match the letter's shape and attached to the back.
Acrylic Face: A translucent acrylic or polycarbonate face is often fitted to the front. This face allows light to shine through while providing a clean, polished appearance.
Trim Cap: A plastic or metal border applied to the edges of the acrylic face. It secures the face to the aluminum channel and provides a finished look.
Illumination: Most aluminum channel letters are "front-lit" using energy-efficient LED modules or neon tubes placed inside the hollow channel.
